This process has been a joint partnership with Daimler Trucks North America for over 15 years. With this partnership and the joint effort to improve product quality and transform the process, Daimler and Meritor are making significant investments to transform this area with no-fault forward technology, pick-to-light, and visual management applications. This area assembles over 18,000 different part numbers and is completely sequenced serving the Cleveland, Mt. Holly, Gaffney and Thomas Built Bus plants under the Daimler Trucks North America family.

There are three lines that produce many variants of products at a high throughput rate. The shoe fabrication process represents over 50 years of process and product engineering improvements with high speed resistance welding, precision table forming, highly precise slot cutting, and added automation that delivers a high quality and cost-leading fabricated shoe to our customers. This process runs 6 days a week at volumes of approximately 7,500 brake shoes per day.

At this station, the operator scans the part marking and the cell does the rest. The first step is for the bracket to be precision machined to specification, ensuring precise concentricity to the cam bracket mounting. Next is an automated clean out to ensure all metal chips are removed from the bore. Last is the automated bushing and seal installation process and robotic unloading. The cam brackets are then packaged for transport to the final kitting area or to their final assembly location.

Associates pick spiders, brackets, dust shields and other components based on made-to-order kits that are requested by customers. From this area alone, we have the ability to ship over 4,000 brakes worth of components daily with superior quality and precision.

With over 3,000 finished part configurations, it's designed to push the proliferation until the very end of the fabrication process so spiders can essentially be custom made to order. The flexibility of this line means we can produce any existing configuration in as little as 4-minutes. All spiders are machine controlled and direct part marked for major component validation. We have carried that same major component assembly process from drum brakes into our air disc brake process due to it’s success. This process runs 5 days a week at volumes of 2,040 spiders per day.

It includes countermeasures and actions to resolve issues to ensure we achieve the expected results for safety, quality, delivery, productivity, and morale. The accountability room is a fundamental process in the Meritor Production System to drive performance cadences and accountability to actions. Each morning, staff reviews key performance indicators and identifies actions to improve the plant floor. Employee recognition also takes place in this stand-up style meeting space.

The team was comprised of technical resources from Meritor’s Cwmbran, United Kingdom, York, South Carolina and Troy, Michigan offices with a combined 80+ years of process excellence experience. The line was installed in the summer of 2018 to support increased demand for air disc brakes in the North America truck market and has the ability to produce multiple variants of air disc brake products with quick changeover, without affecting throughput or capacity.

The system is also utilized for other components such as dust shields, pad straps, and stamped spiders. Another paint process is Meritor’s PlatinumShield III brake coating, which provides superior adhesion to the surface of the shoe, increasing the shoe’s ability to withstand corrosion caused by salt and other harsh elements, which increases the longevity of the product.

Using our proven housing line in the UK as the design, this new line was purpose built and tailored to meet the needs of the domestic market. We implemented standardized work processes and no fault forward technology, modernized operator instructions, and invested a large amount of automation to remain cost competitive. The housing line is a key piece of equipment to support the launch of our newest flagship air disc brake, EX+ LS, and operates 7 days a week with volumes over 750 housings per day.

Opened in 1980, this 275,000 square foot facility employs more than 350 people and manufactures disc and drum brake components for Class 5 through 8 truck, trailer, bus and coach and military vehicles, in addition to axle assembly services. Meritor has recently invested more than $25 million in capital, equipment and process improvements and increased manufacturing capabilities.

This process is set up for multiple flexibilities to accommodate brackets anywhere from 2” to 24” long and can be clocked at any angle, while ensuring tube length accuracy. The brake chamber mounts to the cam bracket and actuates the brake drum/shoe, which stops the vehicle. Gussets are then welded to the cam bracket for added strength and rigidity to achieve FMVSS121 federal reduced stopping distance regulations. Meritor’s complete brake portfolio – disc and drum - meet or exceed FMVSS121 regulations.

Grease monitoring ensures a constant amount of lubrication is supplied to the component. All safety critical joints are automated and every brake is functionally tested on this line. In addition, all process data is 200% verified before product is shipped out to our customers. The line was designed for seamless changeover so it can run one of every kind of brake, accommodating our customers specific needs. The line runs 6 days a week with volumes over 1,350 brakes per day.
